Is there an easy way or is there any way to cut curves in my aluminum flywheel without a rotary table? I will be using my mill obviously but don't have an RT. :'( David

You could scribe good lines & free hand mill as close as possible. Then grab a good curved file & shape the spokes. It takes time but it works. Rotary table set ups take a lot of time also.

you can lay out the edges of the hole every .010 or so an cut to the edges. then blend with a file.

Look at georges (GBritnell) thread on the transmission. He used the technique in 3D to make his case and tail. The good stuff starts on page 3

I did it to make a .500 inch radius on a bell housing. this is the simplest form and close to what you are wanting to do. I cut to the proper depth, move over .025 and repeat. Then blend with a file and sand paper. The hard part is laying it out on paper. If you need to learn the math, Mklotz is the resident math wiz. Haven't seen anybody stump him yet.

The spoke area of a flywheel is relatively thin so you lay it out and cut out the waste with a jeweler's saw or for faster cutting use an ordinary fret saw with coarse teeth. Aluminum is easy to cut with any of the woodworking tools.

The saw is a good idea. What I think I will do is mark it out and cut close and file. Thanks for the answers and if there are anymore, bring em on!

I have made them by drilling holes for all of the corners,

then cutting the rest out with the old Dremel scroll saw using a fine tooth blade.

It takes some time and patience but works.
