    As you are using GT2which is metric, you are going to have to work in metric. I make it 458.75mm which is near as to 229 tooth, an unusual size and probably not available. Go to 230 tooth and fit an idler on the non-drive side.

    How to get a mirror finish on aluminum

    Differing grades of wet and dry sandpaper, course to finer naturally, plenty of lube, so use either wd40 or mineral turpentine. When all surface grooves removed, polish up with the usual metal polish like "glow".

    Ignition system

    Make your own......cost maybe $40 with off the shelf bits on ebay etc. Bits include 12V dc black box.... Gy6 cdi coil....hall effect and a couple of minor mod components. If need a twin system, use 2 or DOC has a simple multispark diy system using a Ford coil on his Hoglet.

    4 cylinder inline I built never had a problem and it was built with manifold same as the 6 above. Many instances too much worry goes in to nothing. Most are satisfied if the thing runs reliably, which is what my 4 cylinder does.

    Stepper motor Alternator

    The two coils would need to be connected start finish finish start with out on the two starts. Frequency will increase with speed but the voltage will only get to a certain level and thats it. Alternator as a stepper...dont think so......maybe a brushless dc motor with the correct driver

    Camshaft Design

    Making cams is not all that big a deal. Run around 110 degrees duration with overlap between the inlet and exhaust, make sure the valves seal on compression stroke and you will be ok. As long as the cams have lumps on them, model engines will run successfully.

    Dry milling aluminum in general and 5154 in the hobby

    Use mineral turps when machining, gives a mirror finish. Use aluminium tap magic especially for standard soft aluminium tapping as it can be very "doughy" and small taps can break easily. Normally use crc when drilling rough out work on the pedistal drill.

    how to figure the off set to drill this hole at an angle

    Best to run an end mill bit in first to get a square line for the centre. Use a rotary table and divide hole centre radius into 7. Doen't matter where first one goes so long as the rest are equal.....simple.
